Optimizing circuit board layouts for manufacturability, predictability and cost efficiency

A conversation with Martin Graf, Teamlead Layout Engineering at Variosystems.

A well-designed circuit board layout goes beyond simply transferring a schematic to a board. It’s about ensuring manufacturing readiness, cost efficiency and high design quality. By integrating advanced PCB technologies, design processes and close collaboration, we help our customers convert electrical schematics into production-ready designs that accelerate time-to-market.

We spoke with Martin Graf, Teamlead Layout Engineering at Variosystems, about how our PCB layout services support both new development of new electronic products and the reverse engineering of existing hardware.

PCB layout services seem like a given for any EMS provider. What make Variosystems' approach different?

Martin: PCB layout services aren’t an isolated engineering task. It marks the start of a holistic development process and partnership that continues through industrialization, electronics production and life-cycle management support. Because our layout engineers collaborate closely across these disciplines, every design decision is made with the entire product lifecycle in mind.

So, every design decision is made with the complete product lifecycle in mind. The result is a circuit board layout that is optimized for efficient production, long-term availability and future product changes.

What does our holistic approach mean for customers, specifically?

Martin: Our approach is consistently collaborative. Throughout the process we always involve our customers to make sure every design decision aligns with their goals, whether that’s speed, manufacturability or performance. From there, we set up a design workflow that balances manufacturability, cost efficiency and technical performance.

Usually, we start by reviewing all required documents like

  • electrical circuit diagrams,
  • BoM,
  • mechanical and electrical constraints,
  • regulatory requirements and
  • the target volume.

And what about legacy devices?

Martin: If a customer has older hardware, we can reverse engineer it into a modern, optimized PCB layout to extend the product lifecycle.

We preserve the original electrical functionality while updating the design to meet current manufacturing standards, replacing obsolete components, and implementing improvements that enhance cost efficiency, reliability, and performance.

Modern circuit board layouts are becoming increasingly complex. How do you deal with technologies like HDI, rigid-flex or high-speed designs?

Martin: Our engineers have experience with a wide range of advanced PCB technologies. Together with our customers, we take a holistic view of the entire device and evaluate different design options to identify the most effective solution from both a technological and economic perspective.

Let me give you an example: A rigid-flex PCB can often enable a significantly more compact product by reducing the number of connectors and interconnects. However, only a comprehensive evaluation can determine whether it is also the most cost-effective option.

At the same time, signal integrity requirements are becoming increasingly demanding as electronic systems continue to grow faster, smaller, and more powerful. We take these requirements into account from the very beginning, including the selection of the appropriate PCB technology and its implementation within the layout.

How do you ensure the layout is ready for production?

Martin: We combine our circuit board layout expertise with real electronics production and test engineering know-how. This knowledge is incorporated directly into the layout development process.

This enables us to generate production-ready manufacturing data from our ECAD tools that meet all requirements. The result is a smooth transition into production while minimizing errors, delays, and unnecessary costs.

So, every PCB layout decision has a direct impact on manufacturing success.

Martin: Yes, by designing for manufacturability, we reduce unnecessary complexity, avoid costly redesigns and create a smooth transition from engineering into series production.

From your perspective, where does a circuit board layout have the biggest impact on a project’s success?

Martin: In predictability. A well-designed PCB minimizes technical risks, reduces costs, and shortens development cycles. It provides a solid foundation for efficient manufacturing. When the layout is right from the start, the entire project progresses much more smoothly from development through production.

In a nutshell

The quality of a circuit layout determines far more than the electrical functionality of a product. It also directly impacts:

  • manufacturing efficiency
  • testability
  • production costs
  • long-term reliability

Early engineering decisions and a consistent Design-for-Manufacturing approach create the foundation for predictable volume production and successful new product introduction.

Whether you are developing a new product or modernizing existing hardware, Variosystems supports you from the first layout decisions through industrialization, volume production, and life-cycle management. Together, we develop production-ready designs that reduce risk, accelerate time-to-market, and enable reliable manufacturing performance.

Let’s discuss your project.
